A coverlay opening is not simply a rigid-board solder-mask expansion copied onto a flex design. The film, adhesive, opening process, and registration capability determine what pad area will remain exposed. Review the assembled geometry with the fabricator before treating a CAD clearance as a guaranteed finished feature.

Specify the coverlay construction

DuPont’s Pyralux FR data sheet describes coverlay as polyimide film coated with an adhesive and lists multiple film and adhesive thickness combinations. This illustrates why the material code matters in addition to the opening outline. The documented construction is one product family, not a universal recipe for every flex circuit. DuPont: coverlay construction data.

Record the selected film, adhesive, thicknesses, and the side on which each coverlay is applied. Identify the pads that require exposed copper and those that should remain protected. Distinguish connector contacts, solder lands, test points, and mechanical openings because their functional requirements may differ.

Review the finished opening

  • Confirm the opening manufacturing method and attainable corner geometry.
  • Include registration tolerance relative to the copper.
  • Discuss adhesive behavior at the opening boundary.
  • Verify the minimum useful exposed area required for soldering or contact.
  • Check the remaining coverlay web and its manufacturing robustness.

For example, a dense row of individual rectangular pad openings may be difficult for the selected coverlay process. A grouped opening could be proposed, but it changes the exposed region between pads. Have the assembly and electrical teams evaluate that result rather than accepting it solely because it is easier to fabricate.

Keep bending and assembly needs connected

Check whether an opening boundary or a pad falls near the intended bend region. Review the transition with the flex supplier and the mechanical design. A change intended to improve solder access should not create an unreviewed feature in an actively flexing section.

Inspect representative finished parts

Measure or otherwise verify the exposed-pad geometry using the agreed acceptance method. Review both favorable and limiting positions where registration could reduce the available area. Keep photographs and measurements associated with the construction revision. If the supplier proposes a different coverlay or adhesive, revisit the opening review as well as the material selection. The accepted outcome is a manufacturable protection layer that leaves the required functional surfaces available, with tolerances understood by everyone who will assemble or mate the flex circuit.

For test pads, include the intended probe contact area in the review. An opening that permits visual inspection may still leave insufficient usable area for repeatable electrical contact in production.
