A flex circuit can survive repeated bending yet fail where its covering rubs against a housing. Bend fatigue and surface wear are different mechanisms. A motion test that leaves the circuit suspended in free space may never challenge the interface that limits the installed product.
Describe the contact, not just the cycle count
Map the rubbing region through the complete stroke. Include housing texture, edge radius, contact force, sliding distance and any trapped particles. A smooth laboratory guide does not represent a molded part with a parting line at the contact point. The production finish and the least favorable permitted assembly position belong in the test.
Epec describes coverlay as a protective layer in a flexible circuit construction. That function does not establish a wear life for a specific housing contact. The film, adhesive and exposed surface must be evaluated in the actual mechanical arrangement.
Inspect progression before the conductor is exposed
Take baseline images and examine samples at planned intervals. Record polishing, scratches, debris, thinning and any delamination separately. If the test ends only when a circuit opens, substantial insulation damage may have occurred much earlier. Add an appropriate insulation check when adjacent conductive hardware makes that the important failure mode. Preserve the mating housing surface too, since transferred debris can change friction as the test progresses.
- Keep stroke, speed and dwell consistent with the intended motion.
- Observe whether rubbing shifts position as the loop settles.
- Retain wear debris rather than cleaning every sample before inspection.
- Test the relevant temperature and environmental condition where friction changes matter.
Compare geometry changes with material changes
For a display hinge, moving a molded rib may eliminate rubbing without increasing circuit thickness. Adding a protective film can improve surface durability but also change stiffness and the location of the moving loop. Re-evaluate the trajectory after any added layer; it may create a new contact elsewhere.
Combine the wear observations with the defined bend zone and dynamic continuity monitoring. Release a drawing that controls the actual contact geometry and covering construction. A successful test should show why the selected arrangement survives its contact conditions, rather than assigning a general abrasion rating to all polyimide-covered flex circuits.
