A trace leaving a wide terminal pad changes width just where a flexible circuit may leave a supported connector region. If the bend concentrates at that same location, the electrical neckdown and the mechanical transition interact. Reviewing trace width alone misses the assembled source of stress.

Locate the bend on the manufactured circuit

Overlay the copper pattern, coverlay boundary, stiffener edge and installed support surface. The nominal bend line in CAD is only one input. Adhesive thickness, stiffener placement and assembly slack can shift the location of maximum curvature toward a pad or an etched corner.

Flexible Circuit Technologies describes conductor fillets as stress-reduction features. A fillet can improve a geometric transition, but it cannot compensate for every poorly placed bend. Keep the fillet’s electrical clearances and the supported length visible in the same review.

Compare three practical corrections

Possible change What to recheck
Move the neckdown Routing space, copper clearances and impedance
Extend local support Remaining free length and shifted bend position
Increase the bend radius Installed envelope and neighboring parts

For example, extending a stiffener may protect the terminal but shorten the free tail enough to produce a tighter curve at its new edge. Evaluate the entire installed shape. A local improvement is useful only if it does not relocate the same failure mechanism a few millimeters away.

Observe the transition during the qualification motion

Use representative copper thickness and plating extent. A prototype with unplated bend conductors may flex differently from a production panel whose copper was plated more broadly. Examine the manufactured transition for nicks and inspect its behavior at the extremes of motion and assembly position. Include samples near the permitted stiffener-placement limits; a perfectly centered prototype will not reveal a transition that enters the bend only when manufacturing tolerances accumulate in the unfavorable direction.

Retain photographs or dimensional observations showing where curvature actually occurs. Combine them with the plating-extent specification and transition clearance review. When an intermittent fault appears, preserve its location before sectioning. The desired result is a demonstrated separation between fragile conductor transitions and concentrated bending, with tolerances that maintain that separation in production.
